What Is Respirator Fit Testing?
Respirator fit testing verifies that a tight-fitting mask - whether disposable, reusable half face, or full face - forms an adequate seal against the wearers face. Without a confirmed seal, the mask cannot deliver its rated protection, no matter how high-quality it is.
Fit testing works by measuring particles in the ambient air and comparing them to particles detected inside the respirator. This quantitative method determines whether the worker's specific mask provides the protection they need on the job.
It's not just about comfort. An improperly fitted respirator exposes the wearer to dust, silica, asbestos fibres, chemicals and infectious particles - with potentially serious long-term health consequences.

What Australian Standards Require
AS/NZS 1715:2009 is the recognised Australian/New Zealand standard for the selection, use and maintenance of respiratory protective equipment. It states:

Wearers of tight-fitting respirators should undergo fit testing before wearing a mask for the first time

Fit testing must be repeated at least every 12 months

Retesting is required following significant weight change, facial surgery, or major scarring

Testing must be repeated when a different mask model or size is introduced

PCBUs must ensure respiratory protective equipment is suitable for the nature of the work, selected based on the risk assessment, and provides an adequate level of protection.

Face shapes differ significantly between individuals. A mask that seals well on one worker may leak in another. Fit testing is the only way to confirm protection is actually working, including when worn alongside glasses, earmuffs, or helmets.
Fit testing surfaces risks early - incorrect mask selection, poor maintenance practices, interference from facial hair, or workers using the wrong size. Identifying these before exposure occurs prevents injury, illness, workers compensation claims, and regulatory investigation.
Long-Term Health Protection
Diseases caused by silica dust, asbestos, and occupational chemicals can be irreversible. Workers exposed today may not develop symptoms for years or decades. Fit testing is one of the most direct interventions available to prevent occupational lung disease.

Fit testing tells you the mask fits. A respiratory Protection Program (RPP) tells you everything else - The hazards the workers face, the controls in place, how workers are trained, how equipment is maintained, and how the whole system is monitored and reviewed.
AS/NSZ 1715:2009 (s. 2.1) states that where RPE is required to be worn, a respiratory protection program shall be established. In practice, a fully developed and regularly reviewed RPP is your strongest evidence of due diligence - the document that demonstrates you managed respiratory risk systematically, not reactively.
